How to cut polystyrene sheets cleanly

Updated: 23 October 2026

You have a polystyrene sheet, a knife that has already torn the edge, and beads on the bench. How to cut polystyrene sheets depends on which sheet you bought. Bead EPS wants several passes and a snap. Paper-faced board wants one clean cut so the face does not feather. Ranking stays on the [best polystyrene sheets](/hub/diy-supplies/polystyrene-sheets/sub/polystyrene-sheets-best) page, and the six listings are on the [polystyrene sheets comparison](/hub/diy-supplies/polystyrene-sheets). The Products Compared editorial team used public UK guidance and the review notes on those listings, on 22 October 2026. We did not cut these packs in a lab. Why the edge turns into beads

The bare EPS in the comparison is 10 mm and 25 mm. The foam board is 5 mm. The small block claims 20 mm. Safeprint’s thickness is not stated. Those sizes suit a knife. Expanded polystyrene is fused beads, mostly air. A blunt blade tears the beads apart. Triplast reviewers in the shared pool say the cut is easy and messy. A bread knife plucks beads, so use it only when the cut will hide inside a frame. Extruded foam has finer cells, so a sharp blade or a wire leaves a tighter face. The EPS vs XPS page is the fork if you are still choosing. Do not hot-wire EVA or PVC. Only EPS and XPS. Paper-faced board can part in the core while the paper feathers.

Knife, snap, and a sharp blade

For bead board up to about 30 mm, InsulationGo and Trade Insulations describe a sharp knife, several passes along a straight edge, then a snap. On 25 mm, mark both faces so the cuts meet. The first pass should only break the skin. Later passes deepen the same groove. On 10 mm, three passes are often enough before you snap the offcut down. On 25 mm, stay with the knife until the groove is most of the thickness, then snap. Sanding EPS only makes more beads. Change the blade as soon as it drags. Foam board at 5 mm is one light pass, not a snap. If the paper feathers, kiss the second face. The SuQurtom blocks claim 20 mm. Measure first: a reviewer found about 28.9 x 20 x 2 cm, not the spec line.

Hot wire and fumes

A hot wire melts a slot instead of throwing beads. NSEAD says the wire should be only just hot enough, that phenylethene fumes come off the cut, and that the room needs ventilation. If the smell is heavy and sweet, open a window and do not lean over the slot. HSE sheet PPS1 treats hot-wire cutting as a fire risk. Do not leave a wire unattended, do not rest it on the foam, and keep offcuts off the element. A long session, or a wire made from a battery, is where a workshop cutter should take over. Heating a craft knife in a flame is not that cutter. If you have no wire with a switch, stay with the knife.

Glue that does not melt the sheet

Solvent glue is the second way to ruin a sheet. Adkwik says PVA bonds polystyrene to porous materials such as wood and card, and that older spray propellants melted foam. Model polystyrene cement welds plastic. On bead EPS it eats a hole. Test any unknown adhesive on an offcut, and keep solvent paint off the foam. PVA is water-based and slow. Between two foam faces it stays wet, because neither face drinks water the way timber does. Use a thin coat and give it hours. On the A3 board, glue grabs at once and the paper tears if you reposition, so place the print once. From 31 March 2026, English councils do not have to collect expanded polystyrene packaging. Bag the beads and check your council. Do not burn them. Where foam must not sit near electrics is on the shed insulation page.

Common questions

Why does the sheet shed beads?
EPS is fused beads. A dull blade pulls them apart instead of parting a groove. Several light passes with a fresh blade, then a snap, keep the edge together. Reviewers in the Triplast pool describe the same mess when they cut to size. The mess is the material, not proof that one ASIN is faulty.
When is a hot wire worth it, and what should you avoid?
Use a wire when you want a melted line, with the wire only just hot enough and the room ventilated. NSEAD warns about phenylethene fumes. Do not hot-wire EVA or PVC. Do not leave the wire on, and do not rest it on the foam. HSE PPS1 is about that fire risk.
Can you heat a craft knife in a flame?
No. The temperature is uneven, the handle heats up, and an open flame next to polystyrene is the risk a controlled wire is meant to avoid. If you have no cutter with a switch, score and snap with a cold, sharp blade and accept a slightly beaded edge.
Which glue melts polystyrene?
Solvent cement and many spray propellants melt EPS. Model cement welds plastic and will crater bead foam. PVA is the usual water-based glue against a porous surface such as timber or card. Test an offcut of anything you are unsure about, including paint. Wallpaper paste is one person’s method, not a specified adhesive.
Does PVA dry between two foam faces?
Slowly. Neither face absorbs water the way wood does, so a thick coat stays wet. Spread a thin layer, hold the joint, and allow hours. Do not expect a structural bond in the time it takes PVA to grab on softwood.
How do you cut foam board without tearing the paper?
One light pass with a new blade and a metal rule, then a kiss on the reverse if the paper has not parted. Do not snap 5 mm board the way you snap 25 mm EPS. On the A3 pack, glue that grabs at once tears the face, so commit the print in one placement.
Where does a hot-wire job stop being DIY?
Stop when the sheet is much thicker than 30 mm, when you are cutting for a group, or when the only wire is improvised and would be left on. One ventilated cut of a 25 mm hobby sheet is the DIY side of the HSE line. A long session, or a wire cobbled from a battery, is not.
