Cutting plywood on sawhorses

Updated: 2026-10-21

You have an 8 by 4 sheet, or a door to trim, and one horse under the middle. The sheet sags, the kerf closes, and the circular saw binds halfway. Cutting plywood on sawhorses works when both sides of the cut stay up and the blade never meets the horse. This page is that setup. It is not a platform you stand on. The pairs and prices are on the [folding trestle comparison](/hub/workshop/folding-trestle). Products Compared used UK cutting notes, HSE’s timber-handling note and the review lines for these amazon.co.uk listings, not a lab, on 19 October 2026. A door and a sheet are different loads

A door is a narrow, stiff board. Two horses near the ends hold it for hinge marking, cutting the bottom, or painting. A full sheet is different. A UK 8 by 4 is about 2.4 m by 1.2 m. It flexes, and a circular saw’s kerf closes if the offcut droops. Binding is a support failure. CBJ, a UK supplier, says the sheet must stay flat and a second person should hold a large sheet so it does not drop at the end of the cut. HSE’s INDG318 treats trestles as supports for long boards, not as a place to stand. One horse in the centre lets both halves fold down on the blade.

Space the horses and raise the sheet

DIY guides often set two horses about six feet apart, roughly 1.8 m, then lay battens across them and the sheet on top. On a 2.4 m sheet it leaves an overhang and keeps the horses out of a long rip. Move them if the pencil line would land on a beam. Raise the sheet on sacrificial timber so the blade nicks the batten and misses the horse. XT reviews describe end slots for about 45 mm timber, including 38 x 89 mm, so the saw stands off the steel. Set both horses to the same height. A height that lets the saw sole sit flat is enough.

Keep both halves up

Support both sides of the cut, or the offcut pinches the blade. A block under the line, or a sacrificial batten, keeps both halves up until the cut finishes. A Stanley reviewer used two pairs so both halves of 3/4 inch ply, an 8 ft by 4 ft sheet, stayed supported while working alone. That is four horses. One pair is not that layout. With a circular saw, put the good face down, because the splinters lift on the top face. Foam on the floor can catch a fall. It does not keep the kerf open.

Which pairs in this set can carry the battens

The Workhorse XT is the clearest frame here. Reviewers put 38 x 89 mm in the end slots and cut with the saw stood off the horse. The Workhorse X bullets name 2x4 slots for a timber crossbar. The X does not state height adjustment. Stanley’s V-grooves and a second pair can support a sheet if the blade stays off the plastic. Kastforce’s listing claims 2x4 arms, and a review says the timber does not fit. Battens the blade may nick, and horses the blade must miss, still work.

What still goes wrong

The usual failure is one horse under the middle. The next is a cut line across the top rail, so the saw hits the horse halfway. Another is standing on the sheet to reach the far edge. The sheet is not a platform. If the saw binds, release the trigger and wait for the blade to stop before you lift it. Open the support so both halves are carried, then start again. If you are employed, or the sheet is on a stair landing, stop and get a competent person.

Common questions

How far apart should the horses be for a full sheet?
A working method from DIY guides is about 1.8 m, six feet, on a sheet about 2.4 m by 1.2 m, with overhang at the ends and battens across the horses. That is not a British Standard and not a spacing printed on these listings. Move the horses if the pencil line would land on a beam.
Why does the circular saw bind halfway?
The offcut is dropping and the kerf is closing on the blade. That is a support failure. One horse in the middle lets both halves fold down together. Keep a sacrificial batten or a block under the line so both sides stay up until the cut is finished. Release the trigger and let the blade stop before you free a stuck saw.
Do I need two pairs if I am working alone?
For a door, one pair is the usual layout. For a full sheet, a Stanley reviewer used two pairs beside the cut so both halves of 3/4 inch, 8 ft by 4 ft ply stayed supported with no helper. If you have only one pair, a second person at the end of the cut is the alternative CBJ describes.
Should the good face be up or down?
With a circular saw, good face down, because the blade splinters the upper face. That rule comes from cutting guides, not from these listings. A different saw can tear the other face, so try a scrap of the same sheet first. The face rule does not change the support rule. Both sides of the cut still have to stay up.
What if the brackets will not hold the 2x4?
Stop tightening them. On the Kastforce pair, a review says the timber does not fit and that the bracket pulls it off the horse. Evolution’s 4x2 brackets are described as hanging in the slot. Lay battens across the horses so the blade nicks the timber and misses the horse, or use the BORA slots if that is the pair you have. A listed 2x4 arm is not usable until your batten seats.
